Bus Headlight Fogging Up Inside: Why It Happens and How to Fix It

Fogging inside a headlamp lens is dismissed as cosmetic by most operators. In fact the moisture blisters the aluminium coating on the reflector and corrodes the bulb holder. Within a few months light output drops visibly and you fail inspection. Diagnosing the cause correctly also saves you from replacing a lamp that did not need replacing.

Not all fogging is the same

Two different situations need separating. The first is a thin, even mist on the inner face of the lens on cold mornings, which clears 15–20 minutes after the vehicle starts. This is normal: headlamp housings breathe through vent holes, and a temperature differential causes condensation. No action needed.

The second is water droplets pooling at the bottom of the lens, or heavy fogging that does not clear all day. That is a fault, and it means water is getting in from outside.

Where is the water getting in?

In order of frequency, the entry points are:

  • The rear cover gasket has hardened, or the cover is not seated properly — this is the most common cause by far.
  • The adhesive bead between lens and housing has aged and lifted at an edge.
  • The housing is cracked. Stone impact or over-tightening during fitting causes hairline cracks that are easy to miss.
  • The breather plug has fallen out or is blocked. Without it the lamp cannot breathe and moisture is trapped inside; blocked gives the same result.
  • The cable grommet has split.

How to fix it permanently

Remove the lamp and drain all the water. Take the bulb out, invert the housing and leave it somewhere warm for several hours. Closing up a wet lamp and refitting it simply postpones the problem.

Once dry, find the entry point: put a torch inside the dry lamp and look at it from outside in a dark space. Every point where light escapes is a point where water gets in.

If the rear cover gasket has hardened, fit a new one — do not seal it with silicone, or you will not be able to open the cover at the next bulb change. If the lens has separated from the housing, use proper headlamp adhesive (hot-melt butyl); ordinary silicone will not hold here and will fog the lens over time.

When replacement makes more sense

If the reflector coating has blistered, rippled or gone matt, repair is pointless: the lamp no longer focuses the beam correctly, and stopping the water will not restore output.

A housing crack longer than three or four centimetres, or a bulb holder that has gone green with corrosion, also means complete replacement. Headlamps are always replaced in pairs — a single new lamp burns a different colour and intensity from the aged one beside it.
